Should you repair a section, or replace the whole chassis?
When a sectional repair is the right call
Localised corrosion with sound surrounding chassis is a repair job, not a rebuild. The standard candidates are the rear crossmember, isolated rail sections and individual outriggers. The working test used across the trade is simple: one or two affected sections, repair makes sense. UK-made repair sections are manufactured to sit on the factory weld lines, so a properly executed repair is not a bodge — it's a like-for-like reinstatement.
Be realistic about where the money goes. A crossmember section itself is a small part cost. The labour is the job.
When replacement is the only honest answer
Once multiple sections are affected, the economics invert and you're paying repair labour repeatedly on a chassis that's failing everywhere at once.
- It rusts from the inside out. Mud and moisture sit inside the rails, particularly around the rear crossmember and outriggers. What you can see through the paint is the end of the process, not the start.
- The aluminium-over-steel trap. The Classic's Birmabright panels sit over a steel frame. Once moisture gets between the two, corrosion spreads unnoticed — an issue specific to these cars and rarely explained anywhere.
- Later Classics with wheel-arch liners. The liner fixing holes corrode, mud packs in behind and holds moisture hard against the inner wing.
The scope-creep conversation, up front
The rear floor and fuel tank come out, and that reveals work you couldn't see at quote stage. Body-mount and crossmember fasteners will shear — that's expected on a car of this age, not a surprise charge. We quote with a fixed element and a clearly identified provisional element, and nothing provisional gets done until you've seen the photos and said yes.

Why Classic Range Rovers rot faster in Blackheath and the Rowley Hills
You're driving on the highest ground in the conurbation
Rowley Village sits on Rowley Hill, part of the Rowley Hills — the source of Rowley Rag dolerite roadstone and among the highest ground in the West Midlands conurbation, with Turner's Hill at around 270m. Elevated, frost-prone ground on steep gradients gets treated harder and more often than the low-lying Black Country.
Sandwell's gritting policy, and what it's doing to your chassis
Sandwell operates a priority gritting route covering nearly half the borough's entire road network, treated every single time the gritters deploy, through the November-to-March winter maintenance season. The salt is English mineral rock salt to BS3247, treated with a sodium ferrocyanide anti-caking agent. And the borough's winter operations run from the Waterfall Lane depot — Waterfall Lane being Old Hill and Blackheath. The salt operation is physically headquartered on your doorstep.
Crossing the boundary doesn't help
Sandwell leads the joint rock-salt supply contract, with Dudley and Wolverhampton on the same agreement. Dudley covers Halesowen and Netherton immediately south and west. A Classic driven B65 to B64 to Halesowen is on the same salt specification the whole way.
What that means practically
Internal rail corrosion accelerates on a fixed annual cycle. Off-road use compounds it, because packed mud holds chloride against bare steel right through summer. And painting over corrosion without proper preparation typically sees rust back within months — an autumn cosmetic patch usually fails before spring.
Will you keep your registration number?
The chassis has never been the thing that puts a number at risk
Under the long-standing DVLA points assessment, a radically altered vehicle needed at least 8 points to retain its original registration, of which at least 5 had to come from the original chassis — or a new and unmodified chassis of the same specification — plus two further major components from the original vehicle (front and rear suspension, steering assembly, axles, transmission, engine). A like-for-like galvanised replacement of original pattern has always scored those chassis points.

MOT corrosion rules — the 30cm prescribed area
What the tester is actually measuring
Corrosion is judged under the strictest criteria within 30cm in every direction of any structural mounting — suspension, steering, seatbelt, body-mount and fuel-system mountings. Under Appendix A of the GOV.UK MOT Inspection Manual, the tester considers adjacent structure within that 30cm: outer sill, door pillar, floor panel or any other structural part. Holes, scaly rust that flakes when prodded, or structural weakening at those points is a major fail.
What the tester is not allowed to do
Areas covered by trim need not be checked. The corrosion assessment tool is there to establish failure criteria only — not heavy scraping or poking. And body corrosion near an engine or gearbox mounting is only rejected where it's severe enough to cause excessive movement, a nuance almost nobody explains.
Why "just weld it" fails
The acceptable standard is continuous-seam welding of steel plate of equivalent thickness, with all rusted metal cut back to clean, solid metal. Welding over rust is a guaranteed fail. Where the corrosion is in a prescribed area, there is no legitimate quick fix — budget the lead time instead of booking a test and hoping.
What it costs — and what we won't pretend to know
The chassis itself
Range Rover Classic chassis are model-year specific, and the specification is confirmed after order. That means lead time on the chassis, not workshop capacity, is the critical path. We cover the 100" from 1969–1996 and the LWB LSE 108", which is manufactured separately — worth saying plainly, because most chassis pages bury the Classic in a Defender-led model list. UK-manufactured options are available, including re-engineered designs that replace the original moisture-trapping double-skin footbox with a thicker single skin.
Labour and terms
Published national figures exist — owner-cited galvanised chassis benchmarks around the £2,500 mark, labour-only swap advertisements from £2,500 on other models — but those are national context, not our quote. Every price we give you is our price, in Blackheath. We don't quote national averages and call them local. A 50% deposit is standard practice at specialist level for galvanised chassis work; our deposit structure, our sectional-repair band and the trigger points for any variation are all stated in writing before you commit.
The one genuine saving
With the body off, springs, dampers, brake flexi hoses, bump stops, bumpers, fuel tank and bushes can be done at a fraction of body-in-situ cost. That isn't an upsell — it's the only time in the car's life those jobs are cheap.
How the job actually runs
- Assessment. Finger-press and prod diagnosis of crossmember and outriggers, prescribed-area mapping 30cm out from every mounting, and a photographed condition report before any quote.
- Body-off. The body is propped so the tailgate aperture keeps its exact shape and size — get that wrong and the tailgate never shuts properly again. Rear floor and fuel tank out. Seized body-mount and crossmember fasteners are deliberately sheared rather than fought.
- Chassis fitment. Number stamping and documentation, with every transferred component inspected as it goes back on.
- Preservation. Wax or oil-based cavity treatment inside the new chassis rails before its first salting season. Galvanising protects the outside; cavity treatment protects the inside. Do both, or you've solved half the problem.
- While we've got it. Terraced and inter-war housing across B64 and B65 leaves a lot of Classics living on-street or in rented lock-ups, so we offer secure storage during the build, guidance on SORN timing, and collection from surrounding postcodes.
When to book
March and April is the honest inspection window — salt damage from the just-ended treatment season is at maximum visibility and the finger-press test is at its most revealing. Book in spring, not autumn: because the chassis is specced to order, an autumn order means your Classic spends the winter on a ramp instead of on the road.
Owners routinely defer this job six to ten years. No judgement — but each season moves corrosion from crossmember to outriggers to rails, and every season moves the job further from the repair column into the replace column.

We check the rails internally, the outriggers, the body mounts and everything within 30cm of a structural mounting before deciding — because the answer changes completely once multiple sections are involved.
Is a corroded crossmember actually an MOT failure?
Yes, where it falls within 30cm of a structural mounting, and on a Classic it usually does. Within that prescribed area, holes or scaly rust that flakes when prodded is a major fail, and the only acceptable repair is cutting back to clean, solid metal and continuous-seam welding plate of equivalent thickness. Shopping for a lenient tester just moves the bill: the corrosion carries on spreading inside the rail, and next year's repair is bigger.
Does a galvanised chassis affect my 40-year MOT exemption?
The test for an exempt historic vehicle is whether it has been "substantially changed", and that assessment turns on whether components are of original pattern and specification.
